Abstract
Under the frequent start-stop and peak-shaving operation modes of modern Combined Cycle Power Plants (CCPP), the safety of small-bore branch lines (NPS 4 and below) in main steam and hot reheat steam systems is facing severe challenges. This study conducts an in-depth comparative analysis on such high-energy piping, focusing on the geometric stress concentrations and weld defect mechanisms of traditional socket welds and right-angle branches (e.g., Weldolet), as well as the residual stress evolution of 3D/5D large-radius cold bends and Sweepolets under extreme strain. The research introduces the decoupled calculation of spatial Stress Intensification Factors (SIF) from the ASME B31J code and explores the accelerating effect of Creep-Fatigue Interaction (CFI) on microstructural degradation. Furthermore, this study significantly expands on the in-depth analysis of practical operations, exploring the strategic differences between 1.5D welded elbows and 3D/5D cold bends in engineering layout and O&M from the multidimensional perspectives of owners, EPC contractors, plant managers, and cold-bending subcontractors. It specifically introduces the “Bend, Don’t Weld” three-in-one method advocated by Ying-Zhang Engineering (comprising 3D/5D CNC large-radius cold bending, IH-PBHT single-pipe induction sub-critical post-bend heat treatment, and QR Code cloud digital resumes), and deeply analyzes the relaxation clauses of ASME B31.1 regarding the cold bending strain rate (5%<ϵ≤20%) for P91/P92 materials. Simultaneously, it investigates the practical root causes of irreversible human-induced damage and safety risks caused by on-site piping construction personnel lacking professional theory, such as “forced alignment,” “socket weld bottoming out,” “arbitrary tack welding and oxy-fuel torch bending,” “out-of-control high-elevation heat treatment,” “radiographic testing radiation hazards,” and “improper miter cuts and misalignment for minor drain slopes.” The study demonstrates the absolute necessity of standardized shop prefabrication methods in overcoming thermodynamic cycle damage and ensuring compliance with international codes, providing optimized design, manufacturing, and Non-Destructive Testing (NDT) strategies for CCPP high-energy small-bore branch lines.
1. Introduction and the Evolution of the Operating Environment of Modern High-Energy Piping Systems
1。Against the macro backdrop of the global energy transition, the grid role of modern Combined Cycle Power Plants (CCPP) has completely shifted from single base-load operations to highly flexible peak-shaving and frequent start-stop operation modes1. This drastic shift in operational patterns has subjected High Energy Piping (HEP) within power plants to unprecedented thermodynamic and physical transient challenges. In modern Ultra-Supercritical (USC) and advanced CCPP units, Main Steam and Hot Reheat Steam pipelines serve as the critical arteries maintaining the plant’s energy transmission. Their operating temperatures typically exceed 540°C, and can even reach above 600°C, accompanied by internal steam pressures up to 3,000 psi (approx. 206 bar)1.
7。Within the topological structure of the overall high-energy piping, Small-Bore Piping (SBP) with a nominal pipe size of 4 inches (NPS 4) and below—especially instrument impulse lines, drain lines, vent lines, and system sampling lines of NPS 2 and below—are often the most vulnerable links in the entire pressure boundary4. Such pipelines are typically connected to the main runs or headers in a cantilever fashion. Not only must they withstand the massive displacement stresses transferred from the main system’s thermal expansion, but they are also highly susceptible to flow-induced vibration, acoustic resonance, and thermal stratification7.
13。Looking back over the past few decades, the piping engineering community has habitually used traditional 1.5D short-radius welded elbows or employed socket welds and right-angle butt-weld branches (such as Weldolets) combined with straight pipes for on-site assembly10. However, under extreme thermal stress cycling, such traditional branch connection methods frequently experience catastrophic failures. According to the failure case databases of the Electric Power Research Institute (EPRI) and the International Atomic Energy Agency (IAEA), seamless tees and small-bore branch lines in main steam and hot reheat systems exhibit widespread creep and fatigue cracking within 35,000 to 100,000 hours of service. These failures account for the vast majority of high-energy piping accidents plant-wide and can lead to high-pressure steam leaks, becoming deadly safety projectiles3. In Taiwan, incidents such as the high-pressure leak and fire at the Hsinta Power Plant caused by flange gasket failure, as well as the explosion at the Tienlun Power Plant, have highlighted the absolute importance of high-energy piping integrity in extreme environments for plant operations13.
To thoroughly overcome the geometric stress concentrations and microscopic metallurgical weaknesses of traditional welded branch pipelines, modern engineering practice strongly favors the use of 3D or 5D large-radius Cold Bends and integrally formed large sweep branch fittings (such as Sweepolets) to replace traditional designs1. This study aims to deeply analyze the failure mechanisms of small-bore branch lines under thermal stress cycling and creep interactions, and to conduct an in-depth comparative analysis of cold bend residual stresses and traditional weld defects across macroscopic mechanics (ASME B31J), microscopic metallurgy, and practical construction dimensions.
Creep-Fatigue Interaction (CFI) Mechanisms in High-Temperature Environments
1。Under the frequent start-stop operating conditions of modern CCPP, the material damage of main steam small-bore branch lines is not a linear accumulation of a single mechanism, but is rather dominated by a highly non-linear “Creep-Fatigue Interaction” (CFI) driven jointly by Thermal Fatigue and Creep1.
(HED) / 2.1 Low-Cycle Fatigue and Hysteresis Energy Density (HED)
When the unit is in a cold or warm start-up phase, high-temperature steam instantaneously flushes the inner pipe wall, causing rapid internal thermal expansion while the outer wall remains in a relatively low-temperature state. This massive temperature gradient generates extremely high biaxial tensile and compressive stresses within the pipe wall1. For this type of Low Cycle Fatigue (LCF) damage, it is traditionally quantified using the Coffin-Manson strain-life equation:
Δϵp/2=ϵf‘(2Nf )c
Where Δϵp/2 represents the plastic strain amplitude, 2Nf is the reversals to failure, ϵf‘ is the fatigue ductility coefficient, and the fatigue ductility exponent c usually ranges between -0.4 and -0.821. However, under high temperatures and conditions where the material exhibits cyclic hardening or softening, it is difficult to accurately quantify the plastic strain amplitude through total strain-controlled tests. Therefore, advanced fatigue life predictions increasingly adopt the concept of “Hysteresis Energy Density” (HED). The hysteresis energy ΔW absorbed in one fatigue cycle can be expressed as a function of the stress range, plastic strain range, and material deformation characteristics:
ΔW=f(Δσ,Δϵp,θ)
When the accumulated hysteresis energy reaches a critical limit, fatigue cracks will initiate22. At geometric discontinuities such as the root of small-bore socket welds, stress concentrations cause localized hysteresis energy to accumulate rapidly, resulting in the material exhausting its fatigue life in very few start-stop cycles.
2.2 潛變孔洞成核與 Miner-Robinson 損傷累積法則 / 2.2 Creep Cavity Nucleation and the Miner-Robinson Damage Accumulation Rule
24。When the unit reaches full load and enters the high-temperature dwell time phase, the steady-state creep mechanism begins to dominate22. The microstructural evolution of creep damage can be divided into three stages: primary strain hardening, secondary steady-state cavity nucleation, and tertiary micro-void coalescing into intergranular micro-cracks23. In precision ultrasonic or acetate replica inspections, the evolution of cavity sizes over service time can be observed: progressing from isolated micro-cavities (size < 1.5 µm) to light clustering (1.5 to 2.5 µm), heavy clustering (3.0 to 3.5 µm), and finally evolving into directionally aligned micro-cracking of 5.6 to 6.5 µm24.
The interactive accumulation of creep and fatigue is commonly evaluated in engineering using the linear summation of the Miner-Robinson rule:
D=∑n/Nf +∑t/tr ≤Dallowable
1。Where ∑n/Nf represents the fatigue damage accumulation fraction (Miner’s Rule), and ∑t/tr represents the time-dependent creep damage accumulation fraction (Robinson’s Rule)19. Under the CFI mechanism, these two damage mechanisms produce a highly destructive synergistic effect. Micro-cracks and slip bands generated by alternating fatigue stresses at grain boundaries or geometric discontinuities serve as advantageous channels for vacancy diffusion, greatly accelerating the nucleation of creep cavities on Prior Austenite Grain Boundaries (PAGB). Conversely, dense creep cavities provide shortcuts for the rapid propagation of fatigue cracks. This “1+1>2” interactive acceleration effect often drastically truncates the actual service life of high-temperature alloy piping to less than one-third of its original design life1.
3. Failure Mechanisms and Construction Deficiencies of Traditional Small-Bore Socket Welds and Branch Welds
In small-bore (NPS 2 and below) steam systems, socket welds and right-angle branch fittings (e.g., Weldolet, Sockolet) are the most widely used branch connection methods in the industry. However, in the severe thermal stress and vibration environments of CCPP, these welding processes expose massive mechanical and metallurgical vulnerabilities.
3.1 Geometric Stress Concentration and the Missing 1/16-Inch Socket Weld Gap (Bottoming-Out Effect)
Socket weld joints inherently introduce severe geometric discontinuity. According to ASME B31.1 and B31.3 code requirements (e.g., Para. 328.5.2), a mandatory expansion gap of approximately 1.6 mm (1/16 inch) must be maintained between the pipe end and the internal shoulder of the fitting prior to assembly and welding6. The physical significance of this gap is to absorb the thermal expansion of the pipe during the welding process and to accommodate axial deformation displacements caused by temperature fluctuations during unit service.
(Tensile stress)。However, in on-site construction practice, the most common and devastating human error is “bottoming out”—piping construction personnel failing to follow protocol to leave a gap using the scribing method or Gap-A-Let spacer rings, instead pushing the pipe entirely to the bottom of the socket before directly performing the external fillet weld11. When the piping enters the high-temperature service phase, the pipe heats up and experiences axial thermal expansion (ΔL=α⋅L⋅ΔT). Because the pipe end is rigidly locked against the socket bottom, the expansion deformation has nowhere to release, and the massive thermal strain is entirely converted into extreme compressive stress acting on the root of the fillet weld. When the unit shuts down and cools, the pipe contracts, generating severe tensile stress at the same root notch.
11。This severe stress reversal will induce thermal fatigue cracking at the internal root of the fillet weld within just a few hundred start-stop cycles, and may trigger hot cracking during the high-temperature solidification process. The crack then propagates outward along the weld toe or throat where stress concentration is highest, ultimately resulting in a pinhole leak or the rupture of the entire branch line11.
3.2 應力強化係數 (SIF) 之解耦與 ASME B31J 規範視角 / 3.2 Decoupling of Stress Intensification Factors (SIF) and the ASME B31J Code Perspective
1。Another major hidden danger of traditional branch connections lies in their extremely high Stress Intensification Factors (SIF). Starting with the 2024 edition, ASME abolished the traditional single-scalar SIF formulas and comprehensively implemented the ASME B31J code. Utilizing spatial directional elasticity matrices and Finite Element Analysis (FEA) data, B31J precisely decouples the SIF into three independent dimensions: in-plane (ii), out-of-plane (io), and torsional (it), and introduces a Sustained Stress Index (SSI) to prevent irreversible plastic collapse1.
Under the high-resolution scrutiny of B31J, the fatigue life of various small-bore branch connections reveals massive divergences:
(Internal Flow Characteristics) |
(Weld root notch and toe; highly prone to root fatigue cracking) | 差 (不適合嚴重熱循環) (Poor; unsuitable for severe thermal cycling) | 存在縫隙死角,易生紊流與縫隙腐蝕 (Crevice dead zones present; prone to turbulence and crevice corrosion) |
(Right-angle turn, higher fluid resistance) |
(Stress is evenly distributed across the transition contour, no significant localized peaks) | 優異 (Excellent) | 平緩過渡,流場平順,抑制渦流 (Gentle transition, smooth flow field, suppresses vortices) |
16。As seen from the table above16, traditional Sockolets and Weldolets easily face out-of-plane moment over-stress dilemmas caused by thermal expansion. To comply with B31J requirements and increase fatigue life, modern severe-service processes strongly recommend changing critical branch lines to Sweepolet configurations. Sweepolets have extremely low SIFs, smoothly dispersing loads across their transitional contours, which not only satisfies displacement stress analyses but also meets the requirements for 100% volumetric non-destructive testing16.
(Type IV Cracking) / 3.3 Heat-Affected Zones and Type IV Creep Cracking
(Pinning effect)19。Beyond macroscopic geometric stresses, microscopic metallurgical degradation is the core of traditional weld failures. In CCPP main steam systems, piping widely utilizes Creep Strength Enhanced Ferritic Steels (CSEF) such as P91 or P92. The superior high-temperature strength of P91 derives from its tempered martensite matrix, as well as the pinning effect provided by Cr-rich M23C6 carbides distributed along prior austenite grain boundaries and intra-granular nano-scale MX-type carbonitrides19.
21。However, P91 steel has a very high air-hardening tendency. During the welding of branch pipes or socket welds, the welding thermal cycle produces highly brittle untempered martensite in the Fine-Grained Heat-Affected Zone (FGHAZ) and Inter-Critical HAZ (ICHAZ), causing localized hardness to soar to 400-450 HV, accompanied by extremely high residual stresses33. Even though codes mandate Post-Weld Heat Treatment (PWHT, typically at 740°C–760°C), the metal microstructure of the heat-affected zone has already been damaged. Its carbides and precipitates will undergo accelerated coarsening during subsequent long-term service above 540°C, triggering a Laves phase swallowing effect, completely destroying the solid-solution strengthening mechanism in that region21.
3。This microstructural degradation renders the creep resistance of the FGHAZ/ICHAZ far lower than that of the base metal and weld metal, ultimately inducing Type IV Creep Cracking without warning under very low macroscopic tensile stress24. This mechanism is also the fatal culprit causing P9x seamless tees and branch fittings to be scrapped prematurely during mid-term service (around 35,000 hours)3.
3.4 振動疲勞與 API 571 規範之緩解策略 / 3.4 Vibration Fatigue and Mitigation Strategies under API 571
Small-bore branch lines have a relatively small mass and are often equipped with heavy instrument valves at their ends, shifting their center of gravity outward. When high-velocity steam flows through the main pipe, acoustic resonance or mechanical vibration is highly likely to be induced4. To address this phenomenon, API 571 (Damage Mechanisms Affecting Fixed Equipment in the Refining Industry) and related fatigue management guidelines strictly stipulate that all cantilevered small-bore connections (NPS 2 and below) must be installed with structural gusset plates or rigid two-plane bracing to forcibly elevate the system’s natural frequency above the excitation frequency (recommended to be raised above 35 Hz). Failure to provide adequate support will cause fluid pulsations to induce High-Cycle Fatigue (HCF) alternating bending moments at the root of the socket weld, leading to pipeline rupture in a very short time.
37。Faced with the widespread and frequently leaking socket weld joints in power plants, demanding immediate shutdown and pipe replacement would cause massive economic losses. For this reason, ASME developed Code Case N-666, which permits—under specific conditions (e.g., verifying the failure is due to vibration fatigue rather than widespread corrosion)—the direct application of a structural weld overlay repair on the exterior of a leaking socket weld. This technique creates a reinforcing layer outside the original crack through multi-pass TIG welding, sealing the crack and increasing the weld toe cross-section. Proven by EPRI testing, a qualified overlay repair can provide a fatigue life equal to or better than that of the original standard socket weld, ensuring the system operates safely until the next major turnaround37.
Stress Transfer Advantages and Fluid Dynamics Characteristics of 3D/5D Cold Bends
1。To thoroughly eliminate weld defects and geometric stress concentrations at their physical source, utilizing high-precision CNC bending machines to process seamless steel pipes directly into 3D or 5D large-radius proportioned Cold Bends at room or sub-critical temperatures has become the standard configuration for modern CCPP system layouts1.
4.1 ASME B31J 框架下的柔性特徵 (h) / 4.1 Flexibility Characteristic (h) under the ASME B31J Framework
The mechanical advantages of cold bends can be strictly defined mathematically via the Flexibility Characteristic (h) introduced by ASME B31J:
h=T⋅R1/r22
In the equation, T represents the nominal wall thickness of the bend, R1 is the bend radius, and r2 is the mean radius of the matching pipe1. In addition, to ensure pressure boundary integrity, the wall thickness compensation requirement is:
tm=[P⋅Do/2(S⋅E⋅W+P⋅y) ]+A
1。Because 3D and 5D cold bends enlarge the geometric bend radius R1, their flexibility characteristic h value is significantly increased. This causes the traditionally high in-plane SIF (ii) and out-of-plane SIF (io) to drop exponentially, gradually approaching 1.0, completely removing the geometric magnification factor for low-cycle fatigue1. Design teams can thus drastically reduce expensive spring hangers and expansion loops added to absorb thermal displacement in the system, effectively lowering the destructive nozzle loads exerted by the piping onto rotating machinery such as high-pressure steam turbines1.
(Dean Number) / 4.2 Suppression of Flow-Accelerated Corrosion (FAC) and the Dean Number
Besides thermal stresses, when high-velocity steam flows through traditional 1.5D welded elbows or right-angle fittings, the abrupt corners induce flow separation and high-intensity secondary vortices. The intensity of these internal vortices can be characterized by the Dean Number (De) in fluid mechanics:
De=Re√D/2Rc
21。Where Re is the Reynolds number, D is the pipe diameter, and Rc is the radius of curvature21. When the radius of curvature is extremely small (such as in traditional socket welds or 1.5D elbows), the Dean Number surges exponentially. Intense vortices repeatedly strip the oxide layer on the inner wall, making it a rampant hot spot for Flow-Accelerated Corrosion (FAC)1. Under the influence of single-phase and two-phase FAC, if the Oxidation-Reduction Potential (ORP) of condensate and feedwater is not strictly controlled (must maintain an oxidizing state and prohibit reducing agents), the pipe wall will thin rapidly43. Switching to 5D cold bends with a gentle curvature allows fluid streamlines to hug the inner pipe wall closely, providing a smooth boundary layer approximating laminar flow. This not only reduces system pressure drops but also uproots the generative conditions for FAC from the physical mechanisms of fluid dynamics21.
Cold Work Residual Stress and Microstructural Degradation Mechanisms in P91/P92 High-Alloy Steels
2。Although cold bends possess perfect advantages in macroscopic geometry and fluid mechanics, their manufacturing process essentially forces the metal to undergo plastic deformation via extreme mechanical external forces. CSEF steels like P91/P92 are extremely sensitive to cold working and residual stress. If handled improperly, the microscopic lattice destruction induced by cold bends is often more fatal than traditional weld defects2.
5.1 Cold Bending Plastic Strain Rate (ϵ) and Lattice Distortion
The degree of tensile damage to the internal microstructure of the pipe material caused by cold bending processing can be geometrically quantified through the theoretical plastic Strain Rate (ϵ):
ϵ=Do/(2R1 )×100%
1。Calculations show that the forming strain rate for 3D bends reaches as high as about 16.7%, while 5D bends sit around 10.0%1. Simultaneously, because 5D bends have a larger bend radius, the wall thinning rate on the extrados (outer arc) can be strictly controlled to within 8%. This eliminates the need to spend heavily on customized ultra-thick master pipes to meet ASME wall thickness compensation requirements, significantly improving engineering economic efficiency1.
19。However, for P91/P92 steels, the international materials science community strongly warns: without appropriate subsequent heat treatment, the cold bending plastic strain limit of P91 is strictly limited to around 2.5%46. When the strain rate reaches 10% or even 16.7%, the dislocation density within the metal climbs sharply, the tempered martensite lath structure suffers severe distortion, and massive macroscopic residual stresses are generated. More fatally, the severe plastic deformation destabilizes the V/Nb-rich carbonitrides (MX phase) and M23C6 carbides that originally provide creep resistance. If the piping is placed directly into a service environment above 540°C carrying such massive residual stresses, the dual driving forces of thermal energy and residual stress will initiate accelerated recrystallization, causing a cliff-like drop in creep strength19.
5.2 「軟點」危機與二次熱處理 (N&T) 之絕對必要性 / 5.2 The “Soft Spot” Crisis and the Absolute Necessity of Secondary Heat Treatment (N&T)
Faced with high residual stresses after cold bending, applying only conventional Post-Weld Heat Treatment (PWHT, soaking at approx. 740°C–760°C) will yield catastrophic consequences. Simple sub-critical tempering promotes polygonization and recrystallization in the severely cold-worked zones, causing the material’s hardness to fall below the code-required baseline of 190 HBW, forming a “Soft spot” with extremely low creep strength34. This degradation cannot be repaired; once it occurs, the affected pipe segment must be cut out and scrapped directly.
Therefore, for P9x steel cold bends with a plastic strain greater than 2.5%, codes strictly mandate a complete “Re-Normalizing and Tempering (N&T)” heat treatment to fully reset their microstructure19. Compared to the inevitable Type IV creep cracking risks in the FGHAZ of traditional socket welds, if cold bends correctly execute N&T, the entire length of the pipe material will be restored to a uniform tempered martensite structure, entirely obliterating the weaknesses associated with heat-affected zones.
Metallurgical Restoration and Precise Control of Intermediate-Frequency Induction Heating (IH-PBHT)
1:To perform precise N&T on high-alloy steel cold bends in the field or in a shop, traditional torch heating or resistance heating blankets can no longer meet the extremely low margin for error. Modern engineering practice must comprehensively implement “Intermediate-Frequency Induction Heating Post-Bend Heat Treatment (IH-PBHT)” technology equipped with digital closed-loop monitoring, and strictly follow the four-stage standard procedure below1:
1。 Maintain a preheat temperature above 200°C to 204°C prior to heating initiation and throughout processing, to slow the cooling rate and prevent diffusible hydrogen retention from causing cold cracking1.
49。 Direct cooling after processing is strictly prohibited. The temperature must immediately be raised to 300°C to 350°C and held for 2 to 3 hours to forcefully drive out diffusible hydrogen within the thick walls49.
19。 Heat the cold-bent pipe segment at a specified ramp rate (e.g., no greater than 140°C/hr for wall thickness under 50 mm 48) above the upper critical temperature (AC3), typically 1040°C to 1080°C, fully re-austenitizing the damaged lattice. Subsequently, it must be ensured that the fitting cools below the martensite finish temperature (Mf) (recommended below 96°C). If subsequent heating is initiated before cooling below Mf, the retained austenite will transform into brittle untempered martensite19.
Reheat the fitting to between 730°C and 800°C for soaking. This temperature must be strictly controlled below the lower critical temperature (AC1, approx. 810°C) to prevent unexpected secondary austenitization of the material34. This stage releases all phase transformation stresses and promotes the uniform precipitation of nano-scale M23C6 and MX phases, perfectly restoring the golden hardness of 190-250 HBW and the creep resistance of the base metal.
48。Any power interruption or temperature runaway during the ramp-up or soaking phases may necessitate restarting the entire PWHT/N&T cycle from scratch, posing severe challenges to project schedules and Quality Assurance/Quality Control (QA/QC)48.
Limitations and Breakthroughs of Advanced Non-Destructive Testing (NDT) in Small-Bore Systems
As the final line of defense ensuring pipeline integrity, the applicability of NDT technologies determines whether potential defects can be intercepted in a timely manner.
7.1 Blind Spots in Traditional Socket Weld Inspection
50。For critical welds in main steam systems, ASME codes strongly recommend or mandate volumetric inspection. However, the overlapping geometric structure of small-bore socket welds and the natural 1.6 mm internal gap notch prevent Radiographic Testing (RT) from accurately interpreting root cracks; meanwhile, Ultrasonic Testing (UT) beams produce severe geometric artifacts and scattering when passing through the double-walled piping11. Therefore, socket weld inspections are forced to be downgraded, relying solely on surface examination techniques like Magnetic Particle Testing (MT) or Liquid Penetrant Testing (PT). This means that by the time maintenance personnel discover a crack on the surface, the crack has often already penetrated the pipe wall, entirely stripping away the “Leak-Before-Break” safety margin24. Furthermore, the internal crevice of socket welds easily triggers severe crevice corrosion. If internal argon purging is omitted when welding stainless steel pipes, internal oxidation (“Sugar”) will further accelerate localized degradation50.
7.2 Volumetric Inspection Advantages of Cold Bends and Butt-Welded Branches
16。In contrast to socket welds, 5D cold bends and Sweepolet branches both utilize full-penetration butt welds and smooth geometric designs. This makes 100% volumetric inspection possible. Modern power plants can seamlessly apply Phased Array Ultrasonic Testing (PAUT), Time of Flight Diffraction (TOFD), and Digital Radiography (DR) to precisely scan for minute creep cavities inside the welds and pipe walls16.
53。For in-service monitoring of high-temperature piping, robotic inspection technologies are now widely deployed. For example, for main steam and hot reheat lines (above 540°C), Electromagnetic Acoustic Transducer (EMAT) crawlers and continuous Ultrasonic Thickness B-scans (UTT B-scan) can be used to quickly map wall thinning distributions and creep damage levels without removing the insulation. The inspection speed is 3.2 times faster than manual measurement, significantly enhancing the reliability and economics of power plant maintenance overhauls53.
Practical Process Differentiation and Supply Chain Decision Analysis between 1.5D Welded Elbows and Small-Bore Cold Bends in CCPP Plants
Transitioning from academic theory to on-site engineering practice, whether high-energy steam piping should utilize traditional 1.5D welded elbows or introduce 3D/5D large-radius cold bends for sizes 4 inches and below directly affects the resource allocation of the entire supply chain. This section will conduct an extremely in-depth analysis of differential decisions and response strategies from the perspectives of owners, EPC contractors, plant managers, and implementation subcontractors.
8.1 業主、EPC 與廠務管理者之三維度營運與設計決策 / 8.1 Three-Dimensional Operation and Design Decisions of Owners, EPCs, and Plant Managers
33。 For CCPP project owners investing tens of billions, the core of decision-making lies in “Life Cycle Cost (LCC)” and “Absolute Safety.” Once a high-energy pipeline leaks, it not only leads to massive financial losses from Forced Outages but can also trigger fatal safety incidents13. Because traditional 1.5D welded elbows inherently possess a welding Heat-Affected Zone (HAZ), they are inevitably ticking time bombs for Type IV creep cracking under the fatigue interaction of frequent CCPP start-stops33. Therefore, during the bidding phase, owners explicitly demand that critical high-energy piping (including branch lines under 4 inches) be “de-welded” as much as possible, comprehensively adopting 3D/5D cold bends. Although this move may slightly increase initial Capital Expenditure (CAPEX), it fundamentally eradicates the risk points of weld leaks, minimizing the exorbitantly high Operating Expense (OPEX) for subsequent maintenance and testing33.
- EPC 承包商(設計單位)之空間佈置與實務考量 / Spatial Layout and Practical Considerations of EPC Contractors (Design Units): 在 EPC(Engineering, Procurement, and Construction)設計單位的視角中,CCPP 廠房三維空間高度密集,管線佈局(Piping Routing)面臨極大的干涉挑戰。 54。 From the perspective of EPC (Engineering, Procurement, and Construction) design units, the 3D spatial layout of CCPP plants is highly dense, and Piping Routing faces immense interference challenges. If 1.5D welded elbows are adopted wholesale, not only do dozens of on-site welds require stringent Radiographic Testing (RT) and PWHT scheduling, but their excessively high Stress Intensification Factors (SIF) will force stress engineers to add numerous expensive spring hangers to the pipelines or even detour into very long expansion loops42. Conversely, if the introduction of 3D/5D cold bends is considered at the design source, the advantage of an SIF approaching 1.0 can vastly simplify stress analysis, allowing for shorter and more intuitive pipeline routing, significantly reducing the number of supports and on-site fabrication efforts, and accelerating the delivery schedule of turnkey projects54.
23。 From the standpoint of frontline plant managers, high-frequency Non-Destructive Testing (NDT) and frequent wall thickness measurements are a nightmare during turnaround maintenance. Particularly for small-bore branch lines under 4 inches, utilizing 1.5D elbows or socket welds easily triggers Flow-Accelerated Corrosion (FAC) and high-frequency vibration fatigue21. After introducing 5D cold bends, the gentle fluid boundary layer substantially suppresses the generation of Dean vortices, eliminating FAC hot spots; concurrently, by eliminating small-bore welds, plant management no longer needs to worry about the blind spots where NDT technologies fail to see through socket weld root cracks. The stability of the system’s natural frequency is also enhanced, significantly reducing the pressure of daily walkdown inspections23.
8.2 Challenges for Cold Bending Subcontractors and the Deep Implementation of Ying-Zhang Engineering’s “Three-in-One” Method
Facing massive demand from owners and EPCs for 3D/5D cold bends, cold bending implementation subcontractors encounter severe technical challenges. P91/P92 high-alloy steels possess extremely high yield strengths at room temperature. The cold bending process not only needs to overcome massive spring-back effects but must also ensure that the cross-sectional ovality is less than 8% and the wall thinning rate remains below legal limits.
1。In this context, the introduction of the “Three-in-One” method advocated by Ying-Zhang Engineering (3D/5D CNC large-radius cold bending + IH-PBHT single-pipe induction sub-critical post-bend heat treatment + QR Code cloud digital resumes) has been verified by the industry as the best solution for leveraging the advantages of large-radius piping46. The core value of this method’s management lies in thoroughly implementing the top-tier design philosophy of “Bend, Don’t Weld”. Through this method, the engineering team manages to transform fragile welds—which are originally highly susceptible to fluid scouring (e.g., FAC) and creep-fatigue interaction (CFI) damage—into continuous, smooth, and highly resilient base metal curved sections directly from the source1.
For P9x high-energy piping, this three-in-one method is not simply an upgrade in manufacturing means, but rather a display of strict compliance connecting to ASME B31.1 and B31J codes. Its three core pillars include:
44。 Utilizing heavy precision machinery to forcefully overcome the high hardness of P9x pipes, controlling ovality and thinning rates to the absolute minimum. This ensures macro-mechanically that the formed geometry perfectly meets the ultra-low SIF conditions required by ASME B31J, thoroughly relieving the stress concentration dilemmas of traditional 1.5D elbows44.
2。 Abandoning the extremely uneven temperature distribution of traditional torch heating or resistance blankets, it employs Intermediate-Frequency Induction Heating equipped with digital closed-loop monitoring. This “endogenous heat” technology not only guarantees the absolute uniformity of the pipe’s radial and axial temperature fields but precisely locks into the sub-critical tempering range. It perfectly adapts to the code’s relaxed metallurgical requirements, thoroughly eliminating “soft spots” without destroying the nano-precipitates of the original base metal that provide creep resistance2.
55。 This is a highly forward-looking management innovation within the three-in-one method. For every piece of high-energy pipe that undergoes cold working and IH-PBHT, Ying-Zhang Engineering assigns it a dedicated QR Code digital ID. From the base metal mill certificate, precise cold bending strain rate data, 100% surface and volumetric NDT inspection reports, to the final hardness verification records ensuring it falls within the golden range of 190–250 HBW, all core indicators are synchronized and uploaded to the cloud. This full-process transparency and traceability perfectly ensure compliance and lay an impeccable data foundation for the plant management’s future Digital Twins and Residual Life Assessments (RLA)55.
8.3 應變率 (5%~20%) 放寬與 IH-PBHT 於熱力學循環破壞下之適用性解析 / 8.3 Analysis of the Strain Rate Relaxation (5%~20%) and the Applicability of IH-PBHT under Thermodynamic Cycle Damage
19。When exploring 3D/5D cold bends, one of the most decisive engineering breakthroughs lies in the applicability clauses of the Strain Rate relaxation and Post-Bend Heat Treatment (PBHT) for P91/P92 materials under the ASME B31.1 / B31J codes19.
As previously stated, the plastic strain rate formula for the pipe diameter is ϵ=Do/2R1×100%. When the pipe undergoes a cold bending process with a 5D radius (R1=5Do), its forming strain rate lands precisely at about 10%45; if a 3D radius is used, the strain rate is about 16.7%44. Both fall within the critical range of 5%<ϵ≤20%.
In the past, there was a common myth in the industry that any plastic deformation exceeding 5% in P91 mandated a full Re-Normalizing and Tempering (N&T) at temperatures up to 1040°C. In the practical handling of thick-walled fittings, this easily triggered severe grain coarsening and geometric distortion. However, according to the latest ASME B31.1 code (e.g., PG-20 provisions and the spirit of Table 1.4), when the forming strain rate of P9x material falls between 5% and 20% (and the design temperature is above 600°C, or the strain in the 540-600°C range is less than 25%), the code relaxes the requirement to allow performing only a sub-critical Post-Bend Heat Treatment (PBHT). That is, performing a high-temperature Tempering between 730°C and 775°C is sufficient, without forcing a dangerous re-austenitization (Normalizing)1.
This code relaxation holds extremely profound significance under the physical transients and thermodynamic cycling of frequent CCPP start-stops:
By utilizing the IH-PBHT in Ying-Zhang Engineering’s three-in-one method to precisely lock the temperature below the lower critical temperature (AC1, approx. 810°C), it only releases the macroscopic lattice distortions and residual stresses caused by the 10%~16.7% cold bending, while completely preserving the highly uniform tempered martensite matrix and nano-scale precipitates (MX phase) from the original steel mill production19. This avoids the risk of brittle untempered martensite induced by improper normalizing cooling control on-site or in the prefabrication shop.
56。 Under the high-intensity thermal transient shocks brought about by frequent CCPP start-stops, piping materials are highly susceptible to destruction from Creep-Fatigue Interaction (CFI). Through precise sub-critical tempering via IH-PBHT, the cold bend not only possesses geometric fatigue resistance advantages with an SIF near 1.0 but, having completely released residual stresses, its creep resistance during the high-temperature dwell phase far surpasses that of traditional 1.5D welded elbows containing a HAZ56.
In summary, Ying-Zhang Engineering perfectly combines the relaxation mechanisms of ASME B31.1 for 5%~20% strain rates with its IH-PBHT “endogenous heat” technology2. This practical path of “Bend, Don’t Weld” has been rigorously proven across the three dimensions of codes, metallurgy, and macroscopic mechanics, and is currently the strongest line of defense in resolving the thermodynamic cycle damage of high-energy small-bore piping in modern CCPP units.
8.4 Analysis of Irreversible Damage Caused by the Lack of Professional Theory and Technical Skills among On-Site Piping Construction Personnel
Although high-end technologies like the ASME B31J code and precision CNC cold bends have been developed on the design and prefabrication ends, the ultimate reliability of high-energy piping at the construction site still highly depends on the professional competence of the on-site piping and construction personnel. Practical experience shows that traditional construction workers, often lacking academic understanding of microscopic metallurgy and thermodynamics, rely on “feel” and old habits from working with low-carbon steel. This causes extremely severe, irreversible damage and safety hazards to high-energy piping such as P9x.
46。 Piping personnel accustomed to traditional low-carbon steel frequently violate protocols by using heavy lifting equipment like chainfalls for “forced alignment” when facing poor fit-up due to tolerances in prefabricated site spools. For P91/P92 high-alloy steels, fracture toughness is low and they are extremely sensitive to strain. When a pipe fitting undergoes such massive forced plastic deformation without Re-Normalizing and Tempering (N&T) (often exceeding its extremely strict 2.5% cold bend limit), it leaves extremely high-intensity residual stresses inside. If this improper fabrication encounters trace chlorides or moisture during turnaround downtime, it will rapidly induce Stress Corrosion Cracking (SCC), or rupture prematurely in subsequent high-temperature operations46.
11。 In the construction of small-bore branch socket welds, ASME B31.3 explicitly states that a 1.6 mm (1/16 inch) expansion gap must be maintained between the pipe end and the internal socket shoulder6. However, on-site pipefitters lacking the concept of thermodynamic expansion—seeking convenience or believing “inserting to the bottom” is sturdier—often push the pipe completely into the socket bottom before directly applying a fillet weld (i.e., “Bottoming out”). If they fail to diligently use the scribing method or insert consumable spacer rings like Gap-A-Let, the pipe will have nowhere to release axial thermal expansion during high-temperature CCPP operations. This action translates the massive thermal expansion deformation entirely into extreme stress reversals at the root of the fillet weld, ultimately triggering thermal fatigue cracking or even severing the entire branch line within a few hundred start-stop cycles11.
46。 In microscopic metallurgy and weld protection, field technicians often mistakenly believe that small-bore socket welds are merely external fillet welds that don’t bear principal stresses, thus omitting the internal Argon back-purging of the pipeline. In stainless steel or high-alloy pipes, this action causes severe internal oxidation (commonly called “Sugar”), vastly accelerating localized crevice corrosion51. More fatally, during on-site PWHT, if the operator is unaware of the significance of P91’s martensite finish temperature (Mf) and lower critical temperature (AC1), they are prone to committing errors such as initiating tempering without ensuring a cooldown below 96°C (causing retained austenite to transform into brittle untempered martensite), or allowing localized heating to exceed 810°C due to inaccurate temperature control (causing localized re-austenitization and carbide coarsening). Such heat treatment errors will instantly reset the creep life of that area to zero, and cannot be repaired via local patching; the entire high-energy pipe segment must be cut out and reworked46.
Microscopic Destruction Caused by Arbitrary Tack Welding, Improper Grinding, Oxy-Fuel Torch Heating, and Unprofessional Welding on High-Energy Piping:
Field construction frequently encounters rule-breaking makeshift operations, which have devastating effects on Creep Strength Enhanced Ferritic Steels (CSEF) like P91/P92, which are extremely sensitive to thermodynamics.- 隨意點銲與打弧(Arc Strikes & Arbitrary Tack Welding) / Arc Strikes & Arbitrary Tack Welding:現場人員常為固定工件或熱電偶,直接在 P9x 母材上進行點銲或引弧。 34。 Site personnel often perform direct tack welding or arc striking on the P9x base metal to secure workpieces or thermocouples. The instantaneous high temperature of the arc creates a tiny molten zone in the local base metal, which is subsequently rapidly quenched in the air, forming extremely brittle untempered martensite (hardness can reach 400-450 HV or higher). Macroscopically, these arc strikes look like slight scratches, but microscopically they are stress risers filled with micro-cracks that directly bypass the base metal’s original strength, becoming initiation sources for high-cycle and low-cycle fatigue cracks34.
51。 When geometric tolerances exist in field pipelines, non-professional personnel are often accustomed to using oxy-fuel torches for localized heating to forcefully bend or correct alignment. The temperature field of an oxy-fuel torch is highly uneven and uncontrollable, making it extremely easy for the local pipe wall temperature to cross the lower critical temperature (AC1, approx. 810°C) or even the upper critical temperature (AC3). This uncontrolled localized overheating leads to re-austenitization of the material, forming brittle structures or coarse carbides upon cooling, thoroughly destroying the nano-precipitates (MX phase) and creep resistance of the region. International codes and EPRI guidelines strictly prohibit the use of localized torch heating on P9x high-alloy steels51.
47。 The welding of P91/P92 is considered a specialized process, requiring strict control of preheating (204°C to 315°C), interpass temperatures, and internal Argon back-purging. If welded by pipefitters who have not passed specific P9x qualification tests, it is highly likely to cause severe hydrogen-induced cold cracking and lack of fusion defects due to uncontrolled heat input, wrong filler metal selection (X-factor exceeding limits), or the failure to use low-hydrogen consumables. Additionally, aggressive grinding performed to refine the appearance may leave microscopic notches on the pipe wall surface, further exacerbating stress concentrations under thermal fatigue cycling47.
- 高能管線退應力熱處理高空施作之危險性與不安定因素 / Hazards and Destabilizing Factors of Stress-Relief Heat Treatment Conducted at High Elevations on High-Energy Piping: 在發電廠高處(如餘熱回收鍋爐 HRSG 頂層或主機房挑高區)進行現場 PWHT 時,施工環境充滿了對冶金復原極具殺傷力的不安定因素。 64。 When conducting on-site PWHT at elevated locations in power plants (such as the top level of Heat Recovery Steam Generators (HRSG) or high-bay areas in the main turbine building), the construction environment is full of destabilizing factors that are highly destructive to metallurgical restoration. The heat treatment of P9x steel is extremely sensitive to temperature control, strictly requiring uniformity in overall heating and cooling rates. However, working at heights is often accompanied by strong gusts of wind, sudden rain, and low ambient temperatures. If site contractors fail to properly set up windshields and rain covers and securely wrap adequate thickness of insulation, severe weather interference will cause dramatic thermal gradients between the windward and leeward sides of the pipe wall. This unacceptable thermal asymmetry, at minimum, prevents the uniform release of residual stress, and at worst, triggers local thermal shock quenching, inducing secondary thermal stress cracks. Moreover, load-bearing limits and cramped operating spaces on high-elevation scaffolding often lead to poor thermocouple placement or distorted readings, putting the entire assembly of expensive alloy pipe segments at risk of being scrapped directly due to heat treatment failure64.
- 現場銲道 NDT 施作輻射危害與施工管制之排程瓶頸 / Radiation Hazards of On-Site Weld NDT and the Scheduling Bottlenecks of Construction Controls: 針對高能管線之銲縫,ASME 規範強制要求執行全體積非破壞檢測(NDT)。 16。 For welds on high-energy piping, ASME codes mandate full-volumetric Non-Destructive Testing (NDT). At construction sites, such testing relies heavily on Radiographic Testing (RT). However, the Gamma rays or X-rays used in RT pose an extremely strong ionizing radiation hazard to surrounding workers. To ensure site safety, whenever RT operations are conducted, Health and Safety units must set up expansive radiation control boundaries and force the evacuation of all cross-construction activities within the restricted zone (usually forced to be scheduled late at night or early morning). This “site standstill” caused by testing not only drastically delays overall construction progress and pipe delivery schedules, but inspections in elevated and confined environments also tend to increase the difficulty and misinterpretation rate of film reading. In contrast, if 3D/5D shop-prefabricated cold bends are introduced at the design source to “de-weld” the piping network, it directly eliminates on-site welds and their derivative RT demands. This fundamentally removes the radiation safety hazards and resolves the progress bottlenecks caused by construction controls16.
- 高能管線 1°~3° 微小洩水坡度之不當配管(斜切與歪斜對位)引發之複合失效效應 / Complex Failure Effects Induced by Improper Piping (Miter Cuts and Misalignment) for 1°~3° Minor Drain Slopes in High-Energy Piping: 為確保高能蒸汽管線在停機與冷卻階段能順利排空冷凝水,避免機組重啟時發生破壞性的水錘效應(Water hammer)與熱瞬態淬火衝擊,系統設計通常要求配置 1° 至 3° 的微小洩水坡度(Drain slope)21。 To ensure high-energy steam lines can smoothly drain condensate during shutdown and cooling phases—avoiding destructive water hammer effects and thermal transient quenching shocks upon unit restart—system designs typically mandate the configuration of a minor 1° to 3° drain slope21. However, when facing the assembly of traditional 1.5D welded elbows and straight pipes, on-site pipefitters often resort to extremely dangerous makeshift measures to achieve this minor angle:
(Pre-loaded bending moment)。 Construction personnel often use oxy-fuel torches or grinders to miter-cut the ends of straight pipes or elbows, or intentionally create “misalignment” at the weld joint to angle out the slope69. According to ASME B31.1, the internal misalignment tolerance limit for butt weld roots is generally strictly restricted to within 1/16 inch (approx. 2.0 mm)69. Forced misalignment not only severely violates code, but also creates a massive initial pre-loaded bending moment at the joint.
68。 Miter cuts and misalignment cause extremely uneven root gaps—too wide on one side and tightly flush on the other. During root pass welding, the excessively wide side is highly prone to burn-through or lack of fusion, while the overly narrow side will generate immense transverse tensile stress due to hindered contraction. Furthermore, non-standard mitered geometry destroys the smooth transition of the pipeline, causing localized Stress Intensification Factors (SIF) to surge exponentially, becoming the perfect starting point for fatigue cracks68.
21。 If misalignment causes the drain slope to form a stepped or discontinuous “micro-valley,” it not only fails to drain smoothly but conversely causes localized condensate pooling68. When high-temperature steam is introduced next time, the pooled area will suffer violent thermal shock quenching and water hammer impacts, ultimately leading to pipe rupture. In contrast, utilizing 5D cold bends manufactured by high-precision CNC machines allows the 1°~3° drain slope to be directly integrated into the bend geometry as a single piece via programmable control, thoroughly eliminating the complex disasters of human-induced miter cuts and misalignment on-site21.
9. Conclusions and Comprehensive Optimization Strategies for Piping Layout
Synthesizing macroscopic thermodynamics, microscopic metallurgical evolution, and on-site construction practice, this study addresses the failure mechanisms of small-bore branch lines (NPS 4 and below) in CCPP main steam systems under thermal stress cycling, proposing the following core conclusions and optimization strategies:
Under B31J analysis, traditional 1.5D welded elbows and socket weld fittings exhibit extremely high Stress Intensification Factors (SIF) due to inherently unavoidable geometric notches (such as the 1.6 mm expansion gap in socket welds and the accompanying human error of “bottoming out”). This not only drastically shortens the latency period of low-cycle fatigue, but their Fine-Grained Heat-Affected Zone (FGHAZ) is a fatal hot spot for inducing Type IV Creep Cracking. Since NDT techniques cannot perform volumetric inspection on socket weld roots, such methods are no longer suitable as critical pressure boundaries in the frequent start-stop environments of modern CCPP.
Using high-precision CNC cold bending methods to manufacture 5D large-radius bends and combining them with integrally formed Sweepolet branches maximizes the flexibility characteristic h, bringing the SIF close to 1.0. This achieves smooth stress transfer from a physical level, completely removes fatigue magnification factors, and thoroughly eliminates the generation conditions for Flow-Accelerated Corrosion (FAC) by suppressing Dean vortices.
For CSEF high-alloy steels like P91/P92, while cold bends possess perfect geometric advantages, the plastic strain from their cold working generates massive residual stress. Traditional torch heating must be abandoned. Intermediate-Frequency Induction Heating (IH-PBHT) with digital closed-loop control must be fully introduced to ensure the microstructures (M23C6 and MX phases) are perfectly restored and “soft spots” are eradicated.
- 「能彎不銲」三合一工法與法規放寬之戰略結合 / The Strategic Combination of the “Bend, Don’t Weld” Three-in-One Method and Code Relaxation:基於 ASME B31.1 對於應變率 5%~20%(涵蓋 3D/5D 彎管)的熱處理放寬條件,導入如「潁璋工程」提倡之「3D/5D CNC 大半徑冷作彎管 + IH-PBHT 單管感應亞臨界彎後熱處理 + QR Code 雲端數位履歷」三合一工法。 Based on the ASME B31.1 heat treatment relaxation conditions for strain rates of 5%~20% (covering 3D/5D bends), the “3D/5D CNC Large-Radius Cold Bending + IH-PBHT Single-Pipe Induction Sub-Critical Post-Bend Heat Treatment + QR Code Cloud Digital Resume” three-in-one method advocated by Ying-Zhang Engineering should be implemented. This is not only the best solution to leverage large-radius advantages but also successfully transforms fragile welds into tough and smooth base metal curved sections, perfectly demonstrating the strict compliance of engineering practice with international codes.
Regarding the system’s high-frequency acoustic and mechanical vibrations, API 571 codes should be strictly implemented to install two-plane rigid bracing or structural gusset plates for all cantilevered small-bore connections, raising the system’s natural frequency above 35 Hz. Additionally, professional theory training should be enforced for on-site personnel during plant construction, or a wholesale shift to a shop-prefabrication strategy (de-welding) should be adopted to prevent field deficiencies such as “socket weld bottoming out,” “uncontrolled high-elevation heat treatment,” “misalignment and miter cuts,” and “on-site RT radiation hazards” that lead to irreversible damage and safety concerns.
In summary, the engineering practice of future CCPP high-energy piping must integrate B31J low-SIF fitting configurations, precise IH-PBHT heat treatment control standards, and advanced full-volumetric robotic inspection and digital resume technologies right at the design phase. Only through comprehensive optimization from geometric design and microscopic metallurgy to supply chain practical layouts can the absolute integrity and safety of high-energy small-bore systems in power plants be ensured over long life cycles.
